因此,本发明的目的之一是解决与相关技术有关的上述问题和上述需求。根据本发明的原理,该目的是通过提供一种制备适合安装在汽车中形成汽车内部一部分的板状结构的方法来实现的。该板状结构包括限定该结构外表面的外层和限定该结构内表面的硬质基底,其中至少一部分外层暴露在汽车内部。当板状结构安装在汽车中时基底隐藏在汽车内部。
根据本发明方法的一个实施方式,制备板状结构至少要进行下述步骤:首先,将水分散组合物涂布在加热的模具表面,其中模具表面的形状限定了外表面的对应形状,上述水分散组合物包括至少一种含有一个或多个侧位羟基和/或羧基官能团的光稳定脂肪族热塑性聚氨酯,一种所需的着色剂和一种热激活反应性交联单体。该热激活反应性交联单体优选碳化二亚胺。将光稳定热塑性聚氨酯和热激活反应性交联剂单体加热,优选通过预热模具表面,并通过反应性交联剂单体反应使热塑性聚氨酯交联。其次,当水分散组合物保留在模具表面上时基本干燥,形成带有外表面的暴露外层,其中至少一部分外表面具有理想的手感、颜色和板状结构的形状。第三,将至少含有一种多异氰酸酯和至少一种多元醇的快速反应组合物在外层保留在模具表面的同时喷涂在外层的内表面,形成内层,该内层包括通过外层热激活反应性交联单体的未反应官能团与外层聚氨酯交联得到的聚氨酯弹性体。因此,得到外层内表面和内层相邻表面之间具有层间化学键合的多层复合结构。第四,与外层层间化学键合的内层,即多层复合结构,与硬质基底粘合以使硬质基底用于增强外层。视具体情况而定,可以在内层和硬质基底之间形成柔性多孔聚氨酯泡沫层。因此,板状结构保持了外露部分的手感和颜色(可以模拟真皮的外观和手感)和通过内层和视具体情况而定的柔性多孔中间泡沫层提供的对于外层的压实感。
根据该实施方式制备的复合多层结构对于外界因素显示了优异的耐化学性、耐擦伤性和耐损伤性。此外,可以向复合结构中加入适当添加剂以使复合结构具有板状结构所需的不反射和低光泽表面外观。并且,复合结构的外层和内层具有优异的伸长性的特征,因此复合结构可以承受使用过程中在宽的温度范围,例如-30℃-80℃的压痕和挠曲,不会在外层产生裂纹。
上面详细说明的本发明原理适用于所有类型板状结构的制备,但特别适用于控制板(也叫做仪表板)和门板的制备。并且,本发明的原理也适用于用于不同类型汽车,包括客车、卡车、货车、公交汽车和其他汽车的板状结构的制备。
结合附图,本发明这些以及其他的目的、特点和优点将从下述详细描述中变得显而易见,附图通过实施例说明了本发明的原理。

优选实施方案的说明
现在更具体地参考附图,图1表示包括汽车门板的板状结构。通常用标号10表示,是根据本发明原理的实施方法制备的。门板10包括窗梁上面部分12和在其间限定嵌入承梁的部分16的位置的扶手部分14。其上有毛毯面20的一更低的嵌入毛毯面的部分18位于扶手部分14的下面。
如图1截面部分所示,板状结构10具有暴露在汽车内部的外表面10a和内表面10b,其中当板状结构10安装在汽车中时,内表面10b隐藏在汽车内部。板状结构10包括具有限定板状结构10内表面10b的一个表面的硬质基底22。板状结构10还包括多层复合结构,通常用标号24标记,包括限定板状结构10的暴露外表面10a的至少一部分的外层26和内层28。至少一部分外层26是露在汽车内部,同时一部分外层可能被装饰物或遮盖物遮盖。例如,图1中,外层26的较低毛毯面嵌入部分18被毛毯面20覆盖,因此没有露在汽车内部。
如图1所示,比外层26相对厚的内层28具有与外层26的内表面26b相连并与之层间化学键合的外表面28a。图1进一步说明,当板状结构10安装在汽车中时,隐藏在汽车内部的硬质基底22增强外层26和内层2 8。最后,含有相对硬(或半硬)的多孔聚氨酯泡沫填料的中间层30被置入内层28和硬质基底22之间。
如图4所示,本发明用于制备上述制品的方法使用了具有第一模具表面34的第一模具组分或部件32。第一模具组分32优选通过在硬质铸塑环氧树脂基底上电解沉积镍来配方,其中铸塑环氧树脂基底在沉积/电镀过程结束时随后取走,得到能够安装并可用制模组件控制的自撑模具。第一模具表面34的形状限定了一个形状,该形状基本符合外层26所需形状,并且第一模具表面34被粒面化为一种纹饰,该纹饰基本上补充了外层26所需的纹饰并模仿成真皮。
图4说明本发明的第一步骤,根据该步骤,外层26是通过在第一模具表面34上涂布(优选喷涂)水分散组合物36得到的。水分散组合物包括至少一种含有一个或多个侧位羟基和/或羧基官能团的光稳定脂肪族热塑性聚氨酯、至少一种所需的着色剂和至少一种热激活反应性交联单体。碳化二亚胺(H-N=C=N-H)也公知为氨基氰,优选用作热激活反应性交联单体。其它合适的交联单体,例如氮丙啶也可以使用。
在加热的第一模具表面34上涂布水分散组合物36诱导了光稳定热塑性聚氨酯的一个或多个侧位羟基和/或羧基官能团与热激活反应性交联单体之间的化学反应,由此产生交联的光稳定聚氨酯。第一模具表面34应该加热到足够高的温度以推动交联反应,但是也不能高到引起组合物36从模具表面34上脱层。第一模具表面34优选加热到大约140°F(60℃)-大约160°F(71.1℃)。在涂布水分散组合物36之前加热第一模具表面34到这样的高温也用于熔融和分散涂布其上的脱模剂,例如微晶蜡脱模剂。由此,防止了脱模剂积聚在第一模具表面34的复杂纹路细处。
水分散组合物36可以这样制备:从分开的储藏室中以连续、计量液流的方式分别放出光稳定脂肪族热塑性聚氨酯和热激活反应性交联单体,并在与第一模具表面34接触之前立即混合这些组分。另外,光稳定脂肪族热塑性聚氨酯和碳化二亚胺组分可以在涂布前室温下稳定预混合,或“热铸封”(hot-potted),达到大约24小时。由于热塑性聚氨酯和碳化二亚胺在室温下压铸模料槽中彼此缓慢反应,因此该技术叫做“热铸封”(hot-potting)。如果该混合物在涂布到第一模具表面34之前室温下热铸封(hot-potted)超过大约24小时,得到的交联光稳定聚氨酯显示出较差的耐溶剂性、耐磨性和伸长性。
一旦第一模具表面34形成了交联的光稳定聚氨酯,此时含有交联的光稳定聚氨酯的水分散组合物36在保留在第一模具表面34时就基本上干燥,得到外层26。如图5所示,交联的光稳定聚氨酯可以受热源40作用以诱导其中的水分和溶剂蒸发,并形成带有与第一模具表面34相连的外表面26a的外层26。尽管图5没有显示,但是这样的热源40优选与第一模具32成一整体,并且优选将第一模具表面34加热到大约150°F(65.9℃)或更高的温度。至少一部分外层26的外表面26a具有所需的手感、颜色和板状结构10的类似粒面的外形。通常,外层26厚度大约为1.0mils-大约1.5mils(也就是,大约0.001英寸-大约0.0015英寸,或大约0.0025cm-大约0.0038cm)。
选择的特殊着色剂可以直接影响外层26所需的厚度。较暗颜色,例如灰色和绿色,通常仅需要相对小的膜厚度来遮盖隐藏的内层28的颜色,而较淡颜色,例如红色和黄色,通常需要相对大的厚度以得到不透明外层26,该外层从视觉上隐藏了内层28。
下一步,如图6所示,当外层26以基本无水状态保留在第一模具表面34时,向该外层26的内表面26b上喷涂一种快速反应组合物42,形成聚氨酯弹性体内层2 8。该快速反应组合物42含有至少一种多异氰酸酯和至少一种多元醇,该两种物质相互反应形成聚氨酯弹性体内层28。在此作参考,术语“弹性体”包括任何柔性聚合物组合物,该聚合物组合物在中等张力下可伸长,并且具有相对高的抗张强度和记忆,因此当释放张力时,弹性体缩回并恢复它的原始尺寸或基本上小于原始尺寸的尺寸。
除了与多异氰酸酯组分反应外,快速反应组合物42中的多元醇组分可以含有一个或多个侧位羟基和/或羧基官能团,该侧位官能团与外层26中的碳化二亚胺的未反应官能团强烈反应,上述未反应官能团是没有与外层26聚氨酯侧位官能团反应的官能团。碳化二亚胺的未反应官能团渗入内层28并与多元醇组分的侧位官能团反应。结果,碳化二亚胺将外层26的聚氨酯与内层28的聚氨酯弹性体交联,由此在外层26的内表面26b与内层28的相连外表面28a之间形成层间化学键合粘合。这样就得到了多层复合结构24。如果交联是在最佳交联条件下进行,多层复合结构24的外层26和内层28之间的边缘视觉上看不出来,因此在两层之间出现过渡相。在本文所述,层间化学键合包括,但并不仅限于此,这样的交联反应,该交联反应中外层26和内层28之间的层间边缘视觉上看不出来和不可分离。
通常,应该采取措施以确保外层26的内表面26b与内层28的相连外表面28a之间形成适合的层间化学键合。例如,一旦碳化二亚胺被加热激活,它与热塑性聚氨酯的侧位羟基和/或羧基反应官能团之间的交联反应将在几分钟内完成,碳化二亚胺基本上没留下用于外层26的聚氨酯与快速反应组合物42的多元醇组分之间的交联反应的残留反应位。因此,快速反应组合物42通常应该在6分钟,优选2-4分钟内完成向第一模具表面34上的水分散组合物36的喷涂。喷涂快速反应组合物42的明显拖延也可以引起外层26从第一模具表面34的收缩和脱层。脱层的结果,外层26将不具有与第一模具表面34的外形一致的形状,并且整个复合体24将不得不处理,例如废弃。
另一方面,如果水分散组合物36的热塑性聚氨酯在快速反应组合物42喷涂上之前没有给予足够时间交联,快速反应组合物42中的多元醇组分可能与外层26的聚氨酯的未反应羟基和/或羧基侧位官能团进行缩聚反应,分别形成酯键或醚键。尽管这些键的形成可以有利地提高层间化学键合,但是缩聚反应释放水,过量水可以起发泡剂作用,不受欢迎地增加内层28的孔隙和影响层间化学键合。
层间化学键合可以通过下述方法进一步增强:将快速反应组合物42中的快速反应多元醇组分和多异氰酸酯组分分开储存在单独的储存室中,将这些组分喷涂在外层26的内表面26b上,因此直到进行喷涂前避免了两者的接触。完成这一任务合适的双喷嘴喷涂机理公开在US5,028,006和US5,071,683中。保持这些组分单独储存直到刚刚喷涂之前,在所有多元醇与多异氰酸酯完全反应之前,一部分多元醇与碳化二亚胺(和热塑性聚氨酯的羟基和/或羧基侧位官能团)反应。
此外,如果快速反应组合物42的多异氰酸酯组分具有吸湿性,为了得到强层间化学键合,喷涂步骤中外层26和周围环境(例如湿度)基本上无水是重要的。然而,少量水汽可以保留在外层26,但是其浓度不能大到水汽明显影响快速反应组合物42中多元醇与多异氰酸酯之间的反应。水与多异氰酸酯之间不受欢迎的反应能够破坏多元醇与多异氰酸酯之间的化学计量平衡,使局部未反应多元醇积聚在多层复合结构24上。水分也能够用作发泡剂,同多异氰酸酯反应释放二氧化碳,赋予内层28多孔结构。过量水也可能破坏性地通过多元醇与碳化二亚胺反应交联剂单体的残留反应位的作用影响交联反应。
快速反应组合物42优选在高温下涂布到外层26内表面26a上以促进这些目的。通过实例说明,但并不仅限于此,第一模具组分32可以被加热的合适温度大约为140°F(60℃)-大约160°F(71.1℃)。
通常,内层28厚度为大约40mils-大约60mils(也就是,大约0.040英寸-大约0.060英寸,或大约0.10cm-大约0.15cm)。
图7说明了本发明的下一个步骤。如图7所示,将多层复合结构24从第一模具表面34上脱模(即移走)。脱模过程经常是劳动相对密集、乏味并且耗时的工作。脱模过程中撕裂的形成或过度拉伸多层复合结构24可能不可修复地毁坏,因此必须处理多层复合结构24,例如废弃。这样的脱模问题和低效率被本发明的实施例显著地克服,因为外层26和内层28之间的层间化学键合通过阻碍脱模过程中两者的分离而增强了多层复合结构24。
为了进一步增加第一模具表面34的可脱模性,可以用脱模剂预处理第一模具表面34。实例性的脱模剂包括,但并不仅限于此,高分子量微晶蜡脱模剂,例如Howell Michigan的Chem-Trend Inc.提供的Chem-Trend PRC 7140或也是Chem-Trend提供的PRC 2006。这些脱模剂在大约5-大约10秒内在加热模具上快速干燥,粒面模具表面34和外层26之间形成脱模隔离层。应该谨慎以避免脱模剂在第一模具表面34上积聚,或者脱模剂中固含量过高,因为这样的积聚或固含量过高倾向于填充装饰性、粒面化模具表面34的纹路,由此得自于模具表面34的复杂、发丝状粒面外形的板状结构10外表面的外观将不复存在。并且使用过量脱模剂可能在复合结构24脱模过程中导致脱模剂从第一模具表面34转移到多层复合结构24上,因此,脱模后需要额外的洗涤转移物和干燥步骤,导致生产率降低。
包括外层26和内层28的多层复合结构24从第一模具表面34脱模后,就可以将其放置在透明基底(图中没有表示出)上利用光源(图中没有表示出)检测其缺陷。这样的缺陷通常就象美容瑕疵存在于外层26中,该缺陷可能包括撕裂和由于缺乏足够厚度承受与脱模或进一步加工特别是粘合步骤有关的应力而产生的易破坏部分。如果少量和瑕疵彼此分开,这样分布的缺陷可以通过在外层26上后涂布更多水分散组合物36来补救。另外,少量撕裂或薄的部分可以在多层复合结构24的背面28b上使用热塑性、可加热形成的聚氨酯胶带来修复。由此,整个多层复合结构24的废弃可以有利地避免。然而,因为后喷涂修复可能损坏从第一模具表面34复制的外层26外表面26a的粒面状类似真皮的外观,因此作为告诫性的提示,后喷涂修复表面26a通常是不受欢迎的,并且应该使用最少量的喷涂组合物来修复分布的缺陷。
正如下面进一步详细讨论的,从第一模具表面34脱模和检测多层复合结构24的步骤不需要在多层复合结构24形成之后立即进行。例如,视具体情况而定,多层复合结构24可以保留在第一模具表面34上直到板状结构10制作完成。
多层复合结构24从第一模具表面34上脱模和检测之后,将多层复合结构24放置在第二模部件50的模具表面52。如图8所示,第二模具表面52的形状也限定了外层26的相应形状。因此,用于形成半硬多孔泡沫(例如聚氨酯半硬多孔泡沫)的反应性混合物44,在复合结构24存在于第二模具表面52上时,涂布在内层28的内表面28b上形成中间层30。例如,反应性混合物44可以通过使用高强度冲击(impingenent)混合和混合头喷嘴涂布。在涂布反应性混合物中,通常将第二模具部件50加热到大约40℃-大约60℃,更优选大约40℃-大约50℃。通常相对粘稠的混合物44在涂布到第二模具部件50过程中处于反应过渡态,并且在涂布的几秒内开始发泡。
尽管中间层所需厚度部分取决于板状结构10将来的用途,但是通常中间层的厚度大约为5mm-大约12mm。
一旦反应性混合物44涂布在第二模具表面52上的多层复合结构24上,带有预先形成的硬质基底22的协同模(cooperating mold)部件或组件60同第二模具组件50配合,如图9所示。第三模具组件60具有第三模具表面62(图8),该表面确定了板状结构10的内表面10b的形状。随后,优选大约110°F(43.3℃)和大约0.8atm的自生腔体压力下,反应性混合物44发泡和固化形成中间层30。半硬聚氨酯多孔泡沫用于将多层复合结构24和第三模具表面62上预先形成的硬质基底22粘合。然后,将包括多层复合结构24、硬质基底22和中间层30的板状结构从模具部件50和60中取下,并且可以粘上附加部件,例如毛毯面20。
从最宽的角度,在不偏离本发明范围的前提下,可以对上述方法进行一些改变和改进。例如,图1所示,得到的板状结构10中隐藏的较低毛毯面的嵌入部分18(或当板状结构安装在汽车中时隐藏在汽车内部的其它部分)可以不要多层复合结构24和/或中间层30,因此较低毛毯面嵌入部分18的特征是硬质基底22直接与毛毯面20相连。
根据本发明另一个变化的实施方式,可以选择使用不发泡粘合剂将多层复合结构24同硬质基底22粘合在一起。
根据又一个变化的实施方式,含有不同着色剂的多种水分散组合物可以分别涂布在板状结构的不同部分产生不连续掩蔽的颜色。如果选择的颜色要发生变化,实际上,业已发现,最短的停留时间(大约0.5小时的数量级)是必要的。
根据本发明又一个变化的实施方式,外层26可以显示双重色调或多重色调的外观。例如,该变化的实施方式可以通过对一部分制模模具表面的研磨处理而达到。研磨处理的量越大,越产生乌光效果的外层26的外观。因为,通常控制板的上面部分为了减小反射和令人一时看不清的炫光应该低光泽,所以对于控制板特别需要双重色调外观。
对本发明方法还可以进行其它改变,例如对于粘合步骤,多层复合结构24可以保留在第一模具组件32上,而不是从第二模具组件50上将其脱模和转移。根据本发明又一个变化的实施方式,多层复合结构24在检测和处理之后可以反过来放置在第一模具组分32上。
根据本发明又一个变化的实施方式,次热源或可交替热源可以用于激活光稳定脂肪族热塑性聚氨酯和热激活反应性交联单体之间的反应。例如,水分散组合物36可以在被涂布到第一模具表面34上之前预热,因此,第一模具表面34不需要加热以引发热激活反应性交联单体和光稳定脂肪族热塑性聚氨酯之间的反应。
根据本发明又一个变化的实施方式,用于形成聚氨酯半硬多孔泡沫30的反应性混合物44可以涂布到硬质基底22上,而不是涂布到多层复合结构24上。另外,第二模具部件50和第三模具部件60可以协同地配合以在内层28的内表面28b和基底22的外表面之间形成空腔,随后将反应性混合物44注射入硬质基底22和复合结构24之间。
为了进一步明确说明本发明方法,下述讨论具体说明制备本发明制品和完成本发明方法的适当并优选的组分和条件。
用于制备外层26的水分散组合物36包括至少一种光稳定脂肪族热塑性聚氨酯、至少一种所需的着色剂和至少一种反应性交联单体。光稳定脂肪族热塑性聚氨酯优选由含有羟基和/或羧基侧位官能团的高分子量脂肪族热塑性聚氨酯制备,这些侧位官能团与碳化二亚胺化学反应。热塑性聚氨酯的平均分子量优选大约5000-大约7000,更优选大约6000。热塑性聚氨酯和碳化二亚胺的实例得自于Bradford Mass的C.F.Jameson & Company Inc.,商品名为JAMESONWVF SERIES FLEXCOAT IMC。对于这种特别组合物,热塑性聚氨酯与碳化二亚胺的理想重量比为大约8体积:大约1体积(相当于1.44干重的热塑性聚氨酯对1.08干重的碳化二亚胺)。
水分散组合物36可以按下述方法制备:将热塑性聚氨酯组分分散在溶剂例如N-甲基吡咯烷酮中制成胶体溶液,然后加水分散该溶液,如果需要,还可以加入着色剂和常规添加剂。可以加入足量水以使水分散组合物36中溶剂浓度大约为13.9%重量,并且干燥后达大约35%重量。
水分散组合物36中视具体情况而定的添加剂可以包括(但并不仅限于此)下述物质的任意组合:热稳定剂、紫外光稳定剂、保持分散体碱性状态的PH稳定剂、增塑剂、抗氧化剂、消光剂、表面活性剂、保持颗粒于悬浮液中的胶体保护剂、碳黑、触变剂(例如羟甲基纤维素)、和填料例如粘土颗粒。
取决于所需的着色剂和添加剂,水分散组合物36可以包括例如大约20%-大约30%重量,更优选大约24%重量的固体,大约10%-大约80%重量,更优选大约50%重量的水,和大约9%-15%重量的溶剂。组合物36中水量不足可以不良影响组合物36粘度,因此对在模具表面34上涂布水分散组合物有不良影响。换句话说,组合物36中过量的水可以显著改变水分散组合物36的喷涂性和涂布效率。
热塑性聚氨酯溶液中加入碳化二亚胺的溶液,该溶液中可以包括例如乙二醇醚乙酸酯和/或二甲苯作溶剂。当混合后并用热激活,反应性交联单体优先与热塑性聚氨酯的羟基和/或羧基反应,使热塑性聚氨酯自身或与快速反应性组合物42中的多元醇组分交联。
可选用于制备内层28的快速反应组合物42的多异氰酸酯的实例包括带有侧位-NCO基团的脂肪族闭环结构的多异氰酸酯,例如异佛尔酮二异氰酸酯,它可以得自于Recticel,商品名为ISOFAST。合适的还有四甲基二甲苯二异氰酸酯,它可以得自于Texaco,商品名为TMXDI。由于同光稳定脂肪族多异氰酸酯相比,非光稳定芳香族多异氰酸酯更便宜、更可预见的反应性和更高的撕裂强度,因此同目前可购得的脂肪族多异氰酸酯相比,它更为理想。
快速反应性组合物42中合适的多元醇包括(但并不仅限于此)平均分子量大约220-大约250并且含有一个或多个侧位羟基和/或羧基(除了伯羟基)的聚醚多元醇,它可以同碳化二亚胺的未反应-NH基团和外层26聚氨酯的羟基和/或羧基侧位官能团进行化学反应。多元醇的实例是得自于Recticel的POLYFAST。
快速反应组合物42也可以包括适当的添加剂,通过举例说明而并不仅限于此,这些添加剂包括下述物质的任意组合:热稳定剂、紫外光稳定剂、PH稳定剂、抗氧化剂、消光剂、表面活性剂、碳黑、链增长剂(例如乙二醇)、触变剂(例如无定型二氧化硅)、填料例如粘土颗粒、和催化剂例如锡催化剂(例如二月桂酸二丁基锡)。
具有适当回弹性的聚醚多元醇和多异氰酸酯的不同混合物可以用于形成中间层30的半硬聚氨酯多孔泡沫。例如,多异氰酸酯混合物包括亚甲基二异氰酸酯。半硬聚氨酯多孔泡沫也可以包括适当的添加剂,通过举例说明而并不仅限于此,这些添加剂包括下述物质的任意组合:表面活性剂、抗氧化剂、填料、稳定剂、催化剂例如锡催化剂(例如二月桂酸二丁基锡)和叔胺(例如二乙醇胺)、和少量发泡剂例如水。在这点上指出,多元醇和多异氰酸酯混合物之间的缩聚反应放出水,该水同多异氰酸酯反应产生二氧化碳,由此赋予中间层30以多孔结构。因此,少量化学计量过量的多元醇可以形成半硬聚氨酯多孔泡沫。

尽管上述本发明方法的实施与门板的制备有关,但是应该理解,该方法同样可以应用于其它板状结构,包括例如控制板、扶手、头枕、地板面、膝部软垫、和工具箱门。例如,本发明方法也可以用于制备图2和3中分别以透视图和截面图表示的控制板,该控制板通常用参考标号100标记。控制板100在图3中用截面图表示,包括硬质基底122、外层126和内层128(总起来叫多层复合结构,通常用参考标号124标记),以及中间层130。

Claims (17)

1、一种用于制备安装在汽车中以形成其内部一部分的板状结构的方法,该板状结构包括限定结构外表面的外层和限定结构内表面的硬质基底,其中至少一部分外表面露在汽车内部,当板状结构安装在汽车内部时坚硬基底隐藏在汽车内部,所述方法包括如下步骤:
在第一模具表面涂布水分散组合物,该模具表面的形状限定了对应外表面的形状,上述水分散组合物包括至少一种含有至少一个选自羟基和羧基的侧位官能团的光稳定脂肪族热塑性聚氨酯,至少一种所需的着色剂和一种热激活反应性交联单体;
加热,因此用热激活反应性交联单体使光稳定脂肪族热塑性聚氨酯交联;
水分散组合物保留在第一模具表面的同时基本干燥以形成带有外表面的外露外层,至少一部分外层具有理想手感、颜色和板状结构的形状;
当外层保留在第一模具表面的同时,在外层的内表面喷涂含有至少一种多异氰酸酯和至少一种多元醇的快速反应组合物,以形成内层,该内层包括通过热激活反应性交联单体的未反应官能团与外层聚氨酯交联的聚氨酯弹性体,由此外层内表面和内层相连表面之间形成层间化学粘合;和
把带有层间化学粘合有外层的内层与硬质基底粘合到一起,以使硬质基底在保留外露部分手感和颜色的同时用于增强外层。
2、根据权利要求1的方法,其中热激活反应性交联单体是碳化二亚胺。
3、根据权利要求2的方法,其中至少一种多元醇含有一个或多个侧位羟基、羧基或羟基和羧基官能团。
4、根据权利要求3的方法,还包括如下步骤:
将带有层间化学键合有外层的内层从第一模具表面转移到第二模具表面;和
在第三模具表面上提供限定板状结构的内表面的硬质基底,
其中所述粘合步骤包括当内层保留在第二模具表面的同时向带有层间化学粘合有外层的内层上涂布反应混合物,调整第二和第三模具表面,以使带有层间化学粘合有外层的内层和硬质基底共同组成了容纳反应混合物的模具空腔,使反应混合物发泡以形成相对坚硬的多孔聚氨酯泡沫,将硬质基底同带有层间化学粘合有外层的内层粘合到一起,和
其中外层通过相对硬质的聚氨酯泡沫和内层提供了压实感。
5、根据权利要求4的方法,还包括如下步骤:
将带有层间化学粘合有外层的内层从第二模具表面转移到放置平台的透明表面;
检测和增强带有层间化学粘合有外层的内层的可破裂部分以防止所述粘合过程中的破坏。
6、根据权利要求3的方法,其中所述干燥步骤是通过从水分散组合物中蒸发水份完成的。
7、根据权利要求3的方法,其中外层厚度为大约1.0mils-大约1.5mils。
8、根据权利要求3的方法,其中内层厚度为大约40mils-大约60mils。
9、根据权利要求3的方法,还包括用微晶蜡脱模剂预涂布第一模具表面的步骤。
10、根据权利要求3的方法,其中至少一种光稳定脂肪族热塑性聚氨酯和热激活反应性交联单体可以预混合,并且所述涂布步骤之前室温下稳定地储存至少达到24小时。
11、根据权利要求3的方法,其中第一模具表面在所述喷涂步骤中加热。
12、根据权利要求3的方法,其中第一模具表面的形状限定了门板外表面的相应形状。
13、根据权利要求3的方法,其中第一模具表面的形状限定了控制板外表面的相应形状。
14、一种用于制备安装在汽车中以形成其内部一部分的板状结构的方法,该板状结构包括限定结构外表面的外层和限定结构内表面的硬质基底,其中至少一部分外表面露在汽车内部,当板状结构安装在汽车内时硬质基底隐藏在汽车内部,所述方法包括如下步骤:
在第一模具表面预涂微晶蜡脱模剂,将第一模具表面加热到第一高温以熔融和分布微晶蜡脱模剂;
在分散有微晶蜡脱模剂的第一模具表面涂布水分散组合物,所述水分散组合物包括至少一种含有至少一个选自羟基和羧基侧位官能团的光稳定脂肪族热塑性聚氨酯,至少一种所需的着色剂和一种热激活反应性交联单体,第一模具表面的形状限定了相应外层的形状;
在所述涂布水分散组合物并由此用热激活反应性交联单体使光稳定脂肪族热塑性聚氨酯交联的步骤中,使第一模具表面保持在第二高温;
在水分散组合物保留在第一模具表面的同时,通过将第一模具表面加热到第三高温基本干燥以形成带有外表面的暴露外层,至少一部分外层具有理想的手感、颜色、和板状结构的形状;
当外层内表面保留在加热到第四高温的第一模具表面上时,在外层的内表面喷涂含有至少一种多异氰酸酯和至少一种多元醇的快速反应组合物,以形成内层,该内层包括通过热激活反应性交联单体未反应官能团与外层聚氨酯交联的聚氨酯弹性体,由此在外层内表面和内层相连表面之间形成层间化学粘合;和
将层间化学粘合有外层的内层与硬质基底粘合,以使硬质基底保持外露部分的手感和颜色的同时用于增强外层。
15、根据权利要求14的方法,其中热激活反应性交联单体是碳化二亚胺。
16、根据权利要求15的方法,其中至少一种多元醇含有一种或多种侧位羟基、羧基、或羟基和羧基官能团。
17、根据权利要求16的方法,其中第一高温、第二高温、第三高温和第四高温都相同,并且大约为140°F-大约160°F。
