Description
- Hintergrund der Erfindung
- Die Erfindung betrifft Katalysatoren, die bei der Polymerisation von α-Olefinen nützlich sind. Insbesondere betrifft die Erfindung die Polymerisation von Ethylen unter Verwendung von Übergangsmetallkatalysatoren mit zweizähnigen Liganten, die Pyrin- oder Chinolinkomponenten aufweisen. Im Gegensatz zu den Reaktionsprodukten, wie sie im US-Patent 3,900,452 offenbart werden, in welchen das Titan im TiCl3-Pyridinat eine nicht Sigma-Bindung zum Stickstoff des heterozyklischen Rings ausbildet, enthalten die Verbindungen gemäß der Erfindung Titan, welches eine nicht Sigma-Bindung zum Stickstoff sowie eine Sigma-Bindung zu einem Sauerstoffatom ausbilden welches an den heterozyklischen Ring zurückgebunden ist.
- Bis vor kurzem wurden Polyolefine hauptsächlich unter Verwendung von herkömmlichen Ziegler-Katalysatorsystemen hergestellt. Ein Zielger-Katalysator besteht in charakteristischer Weise aus einer ein Übergangsmetall enthaltenden Verbindung und einer oder mehreren metallorganischen Verbindungen. Zum Beispiel hat man Polyethylen hergestellt, indem man Ziegler-Katalysatoren wie Titantrichlorid und Diethylaluminiumchlorid oder einer Mischung aus Titantetrachlorid, Vanadiumoxytrichlorid und Triethylaluminum verwendet hat. Diese Katalysatoren sind zwar preiswert, haben aber eine geringe Aktivität, weshalb sie in hohen Konzentrationen eingesetzt werden müssen. Der Katalysatorrückstand in den Polymeren verursacht eine gelbe oder graue Färbung und eine schlechte UV-Beständigkeit und Langzeitstabilität, und chloridenthaltende Rückstände können in den Gerätschaften für die Polymerverarbeitung Korrosion verursachen. Aus diesem Grund ist es manchmal notwendig, entweder Katalysatorrückstände aus dem Polymer zu entfernen oder dem Polymer Neutralisierungsmittel und Stabilisatoren hinzuzufügen, um die schädliche Wirkung der Rückstände zu beseitigen. Hierdurch erhöhen sich die Herstellungskosten. Darüber hinaus produzieren Ziegler-Katalysatoren Polymere mit einer breiten relativen Molekülmassenverteilung, was für manche Anwendungen wie beispielsweise das Spritzgußverfahren nicht wünschenswert ist. Sie können auch minderwertige α-Olefin-Comonomere einlagern, wodurch die Steuerung der Polymerdichte erschwert wird. Große Mengen an zusätzlichem Comonomer können erforderlich sein, um eine bestimmte Dichte zu erreichen und viele höhere α-Olefine wie beispielsweise 1-Octen können nur in sehr geringem Umfang eingelagert werden, wenn überhaupt.
- Wenngleich Ziegler-Katalysatorsysteme seit ihrer Entdeckung erheblich verbessert wurden, werden diese Katalysatoren jetzt durch die kürzlich entdeckten Metallocen-Katalysatorsysteme ersetzt. Ein Metallocen-Katalysator besteht charakteristischerweise aus einer Übergangsmetallverbindung, die einen oder mehrere Cyclopentadienylring als Liganten aufweisen. Metallocene besitzen eine geringe Aktivität wenn sie mit metallorganischen Verbindungen wie Aluminiumalkylen zusammen verwendet werden, welche man bei traditionellen Ziegler-Katalysatoren verwendet. Sie zeigen jedoch eine sehr hohe Aktivität wenn sie mit Aluminiumoxanen als Cokatalysatoren eingesetzt werden. Die Aktivität ist allgemein so hoch, daß Katalysatorrückstände nicht aus dem Polymer entfernt werden müssen. Des weiteren produzieren sie Polymere mit hohem Molekulargewicht und einer engen relativen Molekülmassenverteilung. Auch können sie α-Olefin-Comonomere gut einlagern.
- US-A-3 900 452 (siehe Anspruch 1) beschreibt ein Verfahren zur α-Olefin-Copolymerisation mit wenigstens einem Trien in Anwesenheit unterschiedlicher Cokatalysatoren (Anspruch 10) zur Herstellung von hochmolekular gewichtigen (Anspruch 1) linear amorphen Copolymeren bei 25°C (Beispiele 21 und 22).
- Allerdings neigen Metallocen-Katalysatoren bei höheren Temperaturen zur Produktion von Polymeren mit niedrigem Molekulargewicht. Dadurch sind sie für die Gasphasenpolymerisation und Aufschlämmungspolymerisation von Ethylen geeignet, die bei etwa 80°C bis etwa 95°C durchgeführt wird, arbeiten jedoch im allgemeinen nicht gut, wenn die Temperaturen erhöht werden. Die Polymerisation von Ethylen in Lösung ist erstrebenswert, da sie eine hohe Flexibilität für die Herstellung von Polymeren über einen weiten Bereich der Molekulargewichte und Dichten sowie die Verwendung einer großen Vielzahl verschiedener Comonomere ermöglicht. Die Lösungspolymerisation erlaubt die Produktion von Polymeren, die für viele unterschiedliche Anwendungen geeignet sind. Zum Beispiel lassen sich sowohl eine Polyethylenfolie (PE-Folie) mit hohem Molekulargewicht und hoher Dichte herstellen, welche als Trennfolie für Lebensmittelverpackungen eingesetzt werden kann, als auch eine PE-Folie mit niedrigem Molekulargewicht und geringer Dichte, die über eine gute Zähigkeit und hohe Schlagfestigkeit verfügt.
- Zusammenfassung der Erfindung
- Wir haben neue zweizähnige Pyridin-Übergangsmetallverbindungen entdeckt, welche über eine exzellente Aktivität als α-Olefin-Polymerisationskatalysator verfügen. Wir haben auch entdeckt, daß zweizähnige Chinolinübergangsmetallverbindungen, denen bisher keinerlei katalytische Eigenschaften beigemessen wurden, gleichfalls exzellente Polymerisationskatalysatoren für α-Olefine sind. Diese Katalysatoren produzieren Polymere mit Eigenschaften, die den von Polymeren, die unter Verwendung von Metallocen-Katalysatoren hergestellt wurden, sehr nahe kommen. Das heißt, die Polymere haben eine enge Molekülmassenverteilung und eine gleichmäßige Comonomereinlagerung.
- Beschreibung der bevorzugten Ausführungsformen
- Die Übergangsmetallkatalysatoren der vorliegenden Erfindung, welche einen zweizähnigen auf Pyridin basierenden Liganten enthalten, haben die allgemeine Formel worin Y O, S, NR ist; jedes R unabhängig ausgewählt ist aus Wasserstoff oder einem C1 bis C8 Alkyl, jedes R' ausgewählt ist aus R, einem C6 bis C16 Aryl, Halogen oder CF3, M Titan, Zirconium oder Hafnium ist, jedes X unabhängig ausgewählt ist aus Halogen, einem C1 bis C6 Alkyl, einem C1 bis C6 Alkoxy oder L ein X, ein Cyclopentadienyl, ein C1 bis C6 Alkyl-substituiertes Cyclopentadienyl, ein Indenyl, ein Fluorenyl oder ist und „n" 1 bis 4 ist.
- In der Formel ist die Y Gruppe vorzugsweise Sauerstoff, da solche Verbindungen leichter herzustellen sind. Aus dem selben Grund ist die R Gruppe bevorzugt Methyl und „R" bevorzugt Wasserstoff. Die L Gruppe ist bevorzugt ein Halogen, insbesondere bevorzugt ein Chlorid, da diese Katalysatoren bessere Eigenschaften aufweisen und einfacher herzustellen sind. Aus dem gleichen Grund ist die X Gruppe vorzugsweise ein Halogen, besonders bevorzugt Chlor, und die M Gruppe vorzugsweise Titan.
- Die Herstellung von zweizähnigen Pyridinkomplexen ist in den Beispielen dargestellt, allgemein können sie aber hergestellt werden, indem eine substituierte Pyridinvorstufe, welche ein Säureproton aufweist, mit einer Verbindung der Formel MX3L in Anwesenheit eines HX-Fängers zur Reaktion gebracht wird. Die Rekation ist stöchiometrisch und es werden stöchiometrische Mengen des Fängers bevorzugt. Beispiele für geeignete Fänger bzw. Spülmittel enthalten Verbindungen, die stärker basisch sind als das substituierte Pyridin, wie etwa Triethylamin, Pyridin, Natriumhydrid und Butyllithium. Wenn der Fänger eine stärkere Base ist als das substituierte Pyridin kann man aus dem substituieren Pyridin ein Salz herstellen und von diesem ausgehen. Während die Reaktion vorzugsweise in einem Lösungsmittel durchgeführt wird, ist lediglich eine Teillöslichkeit der Reaktionspartner notwendig. Ein aprotisches Solvenz, wie beispielsweise Tetrahydrofuran (THF), Ether, Toluol oder Xylen kann bei einem Feststoffanteil von 0,2 bis 20 Gew.-%, vorzugsweise von 5 bis etwa 10 Gew.-% an Feststoff, verwendet werden. Die Reaktion kann bei etwa –78°C bis Raumtemperatur stattfinden. Während des Reaktionsverlaufs bildet sich ein Niederschlag und das Produkt kann mit Toluol, Methylchlorid, Diethylether oder einem ähnlichen Extraktionsmittel ausgeschüttelt werden.

- Der Chinolinübergangsmetallkatalysator kann in gleicher Weise wie die Pyridinübergangsmetallkatalysatoren hergestellt werden, vorausgesetzt, daß ausgegangen wird von einem substituierten Chinolin wie beispielsweise 8-Hydroxy-chinolin (auch bekannt als 8-Chinolinol) anstelle eines substituierten Pyridins. Es kann auch Butyllithium in einem Lösungsmittel eingesetzt werden, um das Lithiumsalz des 8-Hydroxychinolins herzustellen, welches ebenfalls als Ausgangsmaterial eingesetzt werden kann.
- Da der Katalysator normalerweise in Verbindung mit einem metallorganischen Cokatalysator verwendet wird, wird es bevorzugt, daß der Katalysator in einem Lösungsmittel gelöst wird, in welchem auch der Cokatalysator löslich ist. Wird beispielsweise Methylaluminoxan (MAO) oder Polymethylaluminoxan (PMAO) als Cokatalysator eingesetzt, können Toluol, Xylen, Benzol oder Ethylbenzol als Lösungsmittel eingesetzt werden. Der bevorzugte Cokatalysator ist MAO, da dieser zu einer hohen Wirksamkeit und zu seinem Polymer führt, das eine enge relative Molekülmassenverteilung aufweist. Das molare Verhältnis des metallorganischen Cokatalysators zum Katalysator bei Verwendung zur Polymerisation liegt allgemein in einem Bereich von 0,1:1 bis 100.000:1, vorzugsweise im Bereich von 1: 1 bis 10.000:1.
- Ein alternativer Cokatalysator ist ein Säuresalz, welches ein nicht koordiniertes inertes Anion enthält (siehe US-PS 5 064 802). Das Säuresalz ist allgemein eine nicht nukleophile Verbindung, die sperrige an ein Bor- oder Aluminiumatom gebundene Liganten aufweist, wie beispielsweise Lithiumtetrakis (Pentafluorophenyl)borat, Lithiumtetrakis(pentafluorophenyl)aluminat, Anilintetrakis-(pentafluorophenyl)borat und Gemische dieser. Es wird davon ausgegangen, daß das Anion, welches bei der Reaktion dieser Verbindungen mit dem Katalysator entsteht, sich schwach koordinativ an dem metallhaltigen Kation anlagert. Das Molverhältnis des Säuresalzes zu dem Katalysator kann von etwa 0,01: 1 bis etwa 1000:1 reichen, beträgt jedoch bevorzugt etwa 1:1 bis 10:1. Obwohl es keine Einschränkungen für das Verfahren zur Herstellung eines aktiven Katalysatorsystems aus dem Katalysator und dem Säuresalz gibt, werden diese vorzugsweise in einem inerten Lösungsmittel bei Temperaturen im Bereich von etwa –78°C bis etwa 150°C gemischt. Falls gewünscht können sie aber auch in Anwesenheit eines Monomers gemischt werden. Das Säuresalz kann in Kombination mit den zuvor beschriebenen metallorganischen Cokatalysatoren verwendet werden. Der Katalysator und der Cokatalysator können auf einem Träger wie beispielsweise Kieselgel, Tonerde, Siliziumdioxid, Magnesium oder Titandioxid verwendet werden, jedoch werden solche Träger nicht bevorzugt da sie Verunreinigungen in dem Polymer zurücklassen können. Abhängig von dem angewandten Verfahren kann aber ein Trägermaterial erforderlich sein. Beispielsweise ist bei den Gaspolymerisationsverfahren und bei den Aufschlämmungspolymerisationsverfahren generell ein Trägermaterial erforderlich, um die Partikelgröße des hergestellten Polymers zu steuern und um eine Verschmutzung der Reaktorwände zu verhindern. Bei der Verwendung eines Trägers werden der Katalysator und der Cokatalysator in einem Lösungsmittel aufgelöst und beispielsweise durch Verdampfen des Lösungsmittels auf das Trägermaterial kondensiert. Der Cokatalysator kann gleichfalls auf dem Trägermaterial angelagert werden oder getrennt von dem Trägerkatalysator in den Reaktor aufgegeben werden.
- Der Katalysator wird in der für die Polymerisation von olefinischen Kohlenwasserstoffmonomeren üblichen Weise verwendet. Während ungesättigte Monomere wie Styren durch die Verwendung der erfindungsgemäßen Katalysatoren polymerisiert werden können, ist die Erfindung insbesondere für die Polymerisation von α-Olefinen wie Propylen, 1-Buten, 1-Hexen, 1-Octen und speziell Ethyl geeignet.
- Der Katalysator ist auch für die übliche Copolymerisation von Gemischen ungesättigter Monomere wie Ethylen, Propylen, 1-Buten, 1-Hexen, 1-Octen und dergleichen geeignet; Gemische aus Ethylen und Diolefinen wie etwa 1,3-Butadien, 1,4-Hexadien, 1,5-Hexadien und dergleichen; und Gemischen aus Ethylen und ungesättigten Comonomeren wie Norbornen, Ethylidennorbornen, Vinylnorbornen, Norbornadien und dergleichen.
- Die Katalysatoren gemäß der Erfindung können in einer Vielzahl von verschiedenen Polymerisationsverfahren Verwendung finden. Sie sind in Flüssigphasenpolymerisationsverfahren (Aufschlämmung, Lösung, Suspension, rein oder in Kombination) in Hochdruckflüssigphasenpolymerisationsverfahren oder in Gasphasenpolymerisationsverfahren einsetzbar. Diese Verfahren können hintereinander oder als individuelle Verfahren einzeln angewendet werden. Der Druck in den Polymerisationsreaktionszonen kann von etwa 15 psia bis etwa 50.000 psia reichen und die Temperatur in einem Bereich von etwa –78°C bis etwa 300°C reichen.
- Beispiel 1
- Synthese von Bis(2-pyridinoxy)titanium-Dichlorid)
- Einer Lösung von 0,02 Mol 2-Hydroxypyridin und 0,02 Mol Triethylamin in 50 ml THF wurde eine Lösung von 0,01 Mol Titaniumtetrachlorid tröpfchenweise bei 0°C zugegeben und über Nacht bei Raumtemperatur gerührt. Nach dem Filtrieren wurde die THF-Lösung verdampft, und das Produkt wurde aus dem Rückstand extrahiert. Das Produkt hat die Formel:

- Allgemeine Prozedur für die Herstellung von Chinolinoxy-Übergangsmetallkatalysatoren
- Toluolschlämme von Lithiumsalzen verschiedener 6-Chinolinolderivate (hergestellt unter Verwendung von Butyllithium) wurden mit der entsprechenden Titanium- oder Zirconiumverbindung (Titaniumtetrachlorid, Zirconiumtetrachlorid, Cyclopentadienyl-titaniumtrichlorid oder Cyclopentadienyl-zirconiumtrichlorid) bei –78°C kombiniert und über Nacht bei Raumtemperatur gerührt. Die Komplexe wurden durch Ausschütteln mit Toluol oder Methylenchlorid aus dem Reaktionsgemisch gewonnen. Zur Herstellung von 8-Chinolinoxytitaniumtrichlorid (III), wurde ein Schlamm von 0,01 Mol des Lithiumsalzes von 8-Hydroxychinolin in 30 ml Toluol (hergestellt aus 1,45 g (0,01 Mol) Chinolinol und MeLi) bei –78°C einer Lösung von 1,9 g (0,01 Mol) TiCl4 in 20 ml Toluol zugegeben und über Nacht bei Raumtemperatur gerührt. Der Niederschlag wurde separiert, mit Toluol gespült und mit 100 ml CH2Cl2 ausgeschüttelt. Nachdem das Methylenchlorid entfernt worden war, wurde ein brauner mikrokristalliner Feststoff (0,7 g) isoliert.

- Zur Herstellung von (Cyclopentadienyl)-(8-chinolinoxy)zirconiumdichlorid (VI) und (Cyclopentadienyl)-(8-(2-methyl-5,7-dichiorochinolin)oxy)zirconium-dichlorid (VII) wurden Lithiumsalze, die aus 1,45 g (0,01 Mol) 8-Chinolinol bzw. 1,15 g (0,005 Mol) 5,7-Dichloro-2-methyl-8-chinolinol hergestellt wurden, mit äquimolaren Mengen Cyclopentadienylzirconiumtrichlorid in Toluol bei –78°C reagiert. Nach dem Rühren über Nacht und dem Filtern wurden die Produkte (0,62 g von VI und 1,7 g von VII) aus der Toluollösung isoliert.
- Beispiel 4
- Polymerisationen
- Alle Polymerisationen in dieser Studie wurden in einem 1,7-l-Reaktor durchgeführt. Vor der Durchführung der Polymerisationen wurde der Reaktor durch Erwärmen auf 130°C 30 Minuten lang unter einer Stickstoffspülung „ausgebacken". Ethylen, Hydrogen, Hexen, Buten und Stickstoff wurden behandelt, indem man sie durch Kolonnen mit 13X Molekularsieben leitete. Für eine typische Polymerisation wurde der Reaktor mit 0,850 l Hexen oder Toluol beschickt, und das erforderliche Volumen an verdünntem PMA = (AKZO) wurde mittels einer Spritze zugegeben. Die Zuführung der gewünschten Menge an Hydrogen zum Reaktor erfolgte durch Überwachung des Druckabfalls (ΔP) von einem 1-l-Behälter aus rostfreiem Stahl, der mit Hydrogen unter Druck gesetzt wurde. Eine Toluol-Katalyatorlösung wurde dem Reaktor durch Stickstoffüberdruck zugeführt. Der Reaktor wurde während des gesamten Ablaufs bei isothermischen Bedingungen gehalten. Ethylen wurde in den Reaktor aufgegeben und bei 150 psi gesteuert, wobei die Zufuhr nach Bedarf über einen Druckregler erfolgte. Nach erfolgter Stabilisierung von Temperatur und Druck wurde der Katalysatorschlamm in den Reaktor aufgegeben und die Polymerisation eingeleitet. Der Ethylenfluß wurde über einen Brooks-Mengenstrommesser überwacht.
- Die Polymerisation wurde durch Entlüften des Reaktors beendet, und das Polymer wurde durch Filtration gewonnen. Das Polymer wurde durch die Zugabe von etwa 1000 ppm butyliertem Hydroxytoluol/Hexan (BHT) stabilisiert und weiter bei 80°C in einem Vakuumofen zwei Stunden lang von flüchtigen Bestandteilen befreit. Die Schmelzflußeigenschaften des Polymers wurden gemäß ASTM D-1238 bestimmt. Polymerdichten wurden an Formpreßproben in einer Dichtegradientensäule gemäß ASTM D-1505 gemessen.
- In der nachstehenden Tabelle sind die Reaktionsbedingungen angegeben.

- In der Tabelle sind kg/g/h die Kilogramm Polymer, die pro Gramm Katalysator pro Stunde produziert werden. Der Schmelzindex des Polymers wurde gemäß ASTM D-1238, Bedingung E und Bedingung F gemessen. MI2 ist der mit einem 2,16 kg-Gewicht (Bedingung E) gemessene Schmelzindex. MI20 ist der mit einem 21,6 kg-Gewicht (Bedingung F) gemessene Schmelzindex. MFR ist das Verhältnis von MI20 zu MI2. Die Polymerdichte wurde gemäß ASTM D-1505 gemessen. Die Verteilung der relativen Molekülmassen des Polymers wurde mit einem Waters 150°C Gelpermeationschromographen bei 135°C mit 1,2,4-Dichlorobenzen als Lösungsmittel gemessen. Sowohl das Gewichtsmittelmolekulargewicht (Mw) als auch das Verhältnis von Mw zu Mn (Zahlenmittelmolekulargewicht) werden zur Charakterisierung der Verteilung der relativen Molekülmassen verwendet.
- Die erfindungsgemäßen Katalysatoren ergaben eine gute Produktivität und Polymere mit einem hohen Molekulargewicht, wie das durch die sehr niedrigen MI-Werte bewiesen wird, und gleiches taten die Katalysatoren VI und VII sogar bei höheren Temperaturen (110°C).
Claims (12)
- Verfahren zur Herstellung eines Poly-α-Olefins, umfassend das Polymerisieren eines α-Olefin-Monomers unter Verwendung eines Katalysatorsystems, das umfasst: (a) einen Katalysator der allgemeinen Formel wobei Y O, S, NR ist, jedes R unabhängig aus Wasserstoff oder C1 bis C6-Alkyl ausgewählt wird: M Titan, Zirconium oder Hafnium ist; jedes X unabhängig ausgewählt wird aus Halogen, C1 bis C6-Alkyl, C1 bis C6-Alkoxy oder L X, Cyclopentadienyl, C1 bis C6-Alkyl-substituiertes Cyclopentadienyl, Indenyl, Fluorenyl ist oder jedes R' unabhängig ausgewählt wird aus R, C1 bis C6-Alkoxy, C6 bis C16-Aryl, Halogen oder CF3; und "n" 1 bis 4 ist und (b) einen Cokatalysator, der ausgewählt wird aus der Gruppe, die aus Methylaluminoxan (MAO), Polymethylaluminoxan (PMAO) und sauren Salze von sich nicht koordinativ anlagernden inerten Anionen besteht.
- Verfahren nach Anspruch 2, wobei Y Sauerstoff und X Halogen ist.
- Verfahren nach Anspruch 2, wobei M Titan ist.
- Verfahren nach Anspruch 2, wobei M Zirconium ist.
- Verfahren nach Anspruch 5, wobei Y Sauerstoff und X Halogen ist.
- Verfahren nach Anspruch 6, wobei X Chlor ist.
- Verfahren nach Anspruch 7, wobei L Cyclopentadienyl ist.
- Verfahren nach Anspruch 8, wobei R' unabhängig ausgewählt wird aus der Gruppe, die aus Chlor, Methyl und Gemischen davon besteht.
- Verfahren nach Anspruch 1, wobei der Katalysator ausgewählt wird aus der Gruppe, die aus 8-Quinolinoxy-titantrichlorid, 8-(2-Methyl-5,7-dichloroquinolin)oxytitantrichlorid, (Cyclopentadienyl)-(8-quinolinoxy)zirconiumdichlorid, (Cyclopentadienyl)-[8-(2-methyl-5,7-dichloroquinolin) oxy]zirconiumdichlorid und Gemischen davon besteht.
- Verfahren nach einem der vorhergehenden Ansprüche, wobei das Katalysatorsystem ein Trägerkatalysatorsystem ist.
- Verfahren nach einem der vorhergehenden Ansprüche, wobei das α-Olefin aus der Gruppe ausgewählt wird, die aus Ethylen und Propylen besteht.
